Overview & Specifications
What Is a Roll End Tuck Top Box?
A roll end tuck top box is a one-piece folding mailer cut from a single sheet of paperboard or corrugated board. The perimeter walls fold over on themselves ("roll") to form layered, double-thickness walls, and an attached lid connected at the rear fold closes over the top, where its tuck flap engages the receiving panel set on the approved dieline. The box folds into shape at packing, with any factory-glued areas defined in the production specification, and tape is added only when shipping requires it.
How a Tuck Top Mailer Folds and Closes
The format works through three features cut into the same blank.
01
Rolled Walls
The wall panels fold over into layered sections, so the walls carry two layers of board. Board type, flute, panel size and fold geometry set the finished wall profile, and the layering gives stiffer edges than a single-layer carton without adding a separate part.
02
Rear Fold
The lid stays connected to the body at the rear fold, which sets the opening path, so the box opens as one piece rather than losing a separate lid.
03
Tuck-Top Lid
The lid folds over the packed product and its tuck flap engages the receiving panel, holding the box shut through the tuck geometry on the approved dieline. Final tab shape and closure fit are developed around the chosen board.
Anatomy of a Roll End Tuck Top Box
01
Lid
Top panel; the largest print surface when closed.
02
Tuck Flap
Edge of the lid that engages the receiving panel.
03
Rear Fold
Connects the lid to the body and sets the opening path.
04
Rolled Walls
Layered, double-thickness perimeter walls.
05
Base
Floor of the box; locks the rolled walls in place.
Rolled walls show both their outer face and their folded inner layer, so the dieline marks which panels face out, which face in and where roll lines fall. Keep key copy off fold and roll lines.

When Is a Roll End Tuck Top Box the Right Choice?
A roll end tuck top box is a common choice for direct-to-customer orders that need a printed, self-closing mailer: apparel, beauty, candles, subscription kits, books and accessories. It suits brands that want one box for shipping and unboxing, assembled by hand at the packing bench.
01
One
One Box for Shipping and Unboxing
A corrugated tuck top can travel as the shipping box itself, so the printed lid is the first thing the customer sees, with no plain outer carton.02
Quick
Quick Packing
The blank folds into shape at the bench: walls roll in, the product goes in, and the lid tucks shut with a single closing action.03
Re-Openable
Re-Openable Lid
The tuck closure supports repeated opening and closing in normal handling, so the box can be reused for storage or returns unless a tear strip or seal is added; wear depends on board, coating and how often it is opened.04
Alternative
When Another Format May Fit Better
If the lid should lock into the front panel, see the Roll End Tuck Front Box. For a lid that lifts off completely, choose Roll End Boxes with Lid, and for a more involved closing sequence, the Roll End 3 Flap Lock Box. Retail shelf cartons for light products belong under Tuck Boxes.

How Tuck Top Mailers Compare to Other Mailer Structures
All four roll-end mailers share double-layer rolled walls; they differ in how the box closes.
| Attribute | Roll End Tuck Top | Roll End Tuck Front | Roll End with Lid | Roll End 3 Flap Lock |
|---|---|---|---|---|
| Lid | Attached | Attached | Separate, lifts off | Attached flaps |
| Closing action | Lid tucks shut at the top | Lid tuck engages the front panel | Lid slides over the base | Three flaps interlock |
| Pieces | One | One | Two (base + lid) | One |
| Closing steps | One tuck | One tuck | Lid placed on a separate base | Three flaps in sequence |
| Best fit | Everyday ecommerce and variant mailers | Front-locking presentation | Full-lid, shoebox-style reveal | Deliberate, locked opening sequence |
What Size Roll End Tuck Top Box Do You Need?
Mailers are sized by inside dimensions, written length × width × depth, where length is the longest side of the opening and depth is the height. Measure the packed product, add clearance, then let the dieline add board thickness, which doubles on the rolled walls.
How Product Size Becomes Box Size
The figures below are planning references, not fixed manufacturing rules; final allowances depend on product shape, insert, board and flute.
| Step | Typical Allowance |
|---|---|
| Product to inside dimensions (no insert) | Add about 3–6 mm (1/8–1/4 in) to length and width, 2–5 mm to depth |
| With an insert | Size the inside around the insert's outer dimensions, not the product |
| Inside to outside, rolled walls | Each rolled wall adds two board layers, so outside width and length grow by about four board thicknesses |
| Inside to outside, lid and base | Depth grows by about two board thicknesses |
Board and Flute Reference
| Board | Typical Thickness | Typically Suited To |
|---|---|---|
| Paperboard, about 18–24 pt | About 0.45–0.6 mm | Light products, presentation mailers, or mailers packed inside an outer shipper |
| F-flute corrugated | About 0.8 mm | Light items needing a fine print surface |
| E-flute corrugated | About 1.1–1.6 mm | Most printed ecommerce mailers |
| B-flute corrugated | About 2.5–3.2 mm | Heavier or more fragile packed weights |
Important: These are reference values. Board grade, flute and dimensions are confirmed against the packed weight and shipping route, and Packaging Dock does not publish fixed crush or drop ratings without testing the final configuration.
Common Starting Sizes
Popular inside sizes for ecommerce mailers include 6 × 4 × 2 in, 8 × 6 × 2 in, 9 × 6 × 3 in, 10 × 8 × 4 in, 12 × 9 × 3 in and 14 × 10 × 4 in. Any custom size can be quoted; these are starting points, not stock sizes.
Why Box Size Changes Shipping Cost
UPS and FedEx bill parcels on the greater of actual weight or dimensional weight (length × width × height in inches ÷ 139), and since 12 July 2026 USPS uses the same 139 divisor for parcels over 1 cubic foot. A 12 × 10 × 4 in mailer (480 cu in) rates at about 3.5 lb, billed as 4 lb, even if the order weighs 1 lb, so trimming excess depth often lowers postage.
If you are unsure, share the product dimensions and weight with the quote request, and the mailer is sized around them.
